In early 2023, a well-known dairy packaging supplier in North China approached us. The customer's original production line used a 1-out-4-cavity ordinary hot runner mold to produce 56ml yogurt cups, with a daily output of about 35,000 pieces. The injection molding cycle was about 13 seconds, and manual labeling was required for the second time. As orders from yogurt brands double, customers face two pain points:
The customer clearly stated a requirement: to more than double the daily production capacity without increasing the number of injection molding machines, and at the same time reduce the overall cost per thousand cups.
This was a typical thin-wall, in-mold labeling, high-output application. We recommended H T Mould's proven 56 ml thin-wall IML mold with 8 cavities, a 3-million-shot design target, and a cycle-time goal of under 8 seconds.
After actual debugging, the stable mass production cycle is 7.5 seconds (the mold flow analysis provided by the customer also verified the feasibility). Let’s calculate the theoretical daily production capacity:
Actual customer feedback: The output is stable at more than 92,000 pieces per day, and the overall equipment efficiency (OEE) is close to 96%.
Core advantages:
We promise that the main structure will not be overhauled within 3 million molds, but in fact, at the customer site, according to the maintenance rhythm of cleaning the exhaust slot every 100,000 molds and checking the hot nozzle/spring/air ejector/wear block every 1 million molds, the first set of molds has reached 5.6 million molds and is still in stable production.
What does this mean for customers?
The price of one set of molds lasts nearly the life of two sets. The amortized cost of molds is directly cut in half.
The production report sent by the customer every week shows:
The high yield directly reduces the material and processing costs of each qualified product.
We compare the customer's original 1-out-of-4 molds (cycle time: 13 seconds) with H T Mould's 1-out-of-8 molds (cycle time: 7.5 seconds), based on the calculation of 92,000 qualified products per day and 300 days of annual production.
| Item | Old mold (1 out of 4) | H T Mould mold (1 out of 8) |
|---|---|---|
| Mold price | About $11,575.17 | About $26,044.14 |
| Qualified cups per cycle | 3.8 pieces | 7.9 pieces |
| Total output at 3 million shots | 11.4 million | 23.7 million |
| Amortization per thousand molds | $1.01 | $1.1 |
Calculated based on the actual life of 5 million molds: amortization per thousand molds is only $0.66, saving $9,694.21 a year in mold amortization alone.
The old mold would require 2.63 units of 400T press capacity, while the H T Mould mold requires only one machine.
That saves about $305.58 in electricity per day, or roughly $91,154.49 per year.
The old setup required 9 people, while the new setup needs only 3.
That means 6 fewer positions and annual labor savings of about $78,132.42.
In-mold labeling saves $0.0004 per piece compared to secondary labeling. Annual savings of about $11,980.3.
| Item | Annual savings ($1,446.9) |
|---|---|
| Mold amortization (based on 5 million mold cycles) | 6.7 |
| Electricity bill (1.63 units saved) | 63 |
| Labor (6 people saved) | 54 |
| Labeling process savings | 8.3 |
| total | 132 |
A set of molds costing USD 180,000 helped the customer save a net USD 1.32 million in the first year!
Customer feedback: An ordinary mold fitter can do the job, no outsourcing is required.
We do not rely on gimmicks. We focus on the fundamentals: every cooling channel, every ejector component, and every temperature setting is engineered carefully.
If you are producing 56ml yogurt cups, jelly cups, and pudding cups, and currently you are still producing 4 out of 1 or 6 out of 1 with a cycle of more than 10 seconds, you still have at least 30% to 50% of your production capacity locked in the old mold.
Upgrading to an H T Mould 8-cavity thin-wall IML mold typically requires an investment of USD 180,000 to 220,000. In many cases, that investment can be recovered within 3 to 6 months through savings in electricity, labor, and processing cost.
We can even provide trial mold verification services: you send the raw materials and labels, we run a 400T machine in the H T Mould factory for a day and give you a call on the spot - 7.5 second cycle, 99% yield, 92,000 pieces per day, the data speaks for itself.
Packaging has long been a business of fine margins. Saving just $0.0007 per cup can mean well over $100,000 in annual profit. This 56 ml yogurt cup mold is not a showpiece; it is a production tool refined through repeated real-world use, with one goal: to help customers make more good parts with fewer machines, fewer people, and less time.
92,000 pieces per day, a cycle of 7.5 seconds, starting with 3 million cycles.
